A cold plunge that stopped cooling — and a display that had gone dark

The situation

The plunge had quit holding temperature and the owner-facing display was unresponsive. Left alone, a warm plunge is more than an inconvenience — stagnant, un-chilled water is where biofilm and bacteria take hold.

What we found

Three failures stacked on top of each other: a chiller unit that could no longer pull the water down to setpoint, a degraded ribbon cable feeding the control display, and a worn filter housing. A blank screen made it look like one problem; it was really a cooling failure and a signal failure at the same time.

The science

A cold plunge chiller is a refrigeration loop — compressor, condenser coil, evaporator, and refrigerant. It moves heat out of the water. When the condenser can't shed that heat (fouled coils, brutal ambient temps) or the compressor wears down, the loop loses capacity and the water simply won't reach or hold temperature. Separately, the control board talks to the temperature sensor and display through a thin ribbon cable. When that cable cracks, the screen blinks, goes dark, or feeds back false readings — so a perfectly good chiller can look "dead." Diagnosing the difference is the whole job.

What we did

Replaced the chiller unit, installed a new filter housing, and swapped the UI and ribbon cable to restore the sensor-to-display signal path. Then filled, ran, and tested the system end to end — confirmed a clean temperature drop and no leaks before leaving.

Four plunges throwing the same ER03 flow error — with nothing actually broken

The situation

A commercial site with several cold plunges had multiple units throwing an ER03 Heat Pump Flow Error and shutting down. On paper it looked like a wave of hardware failures. It wasn't.

What we found

Air was trapped in the filter housings, creating pockets that starved the flow sensor. The units had been filled too quickly and without bleeding the air out — so the chillers were protecting themselves exactly as designed.

The science

A heat pump / chiller needs continuous water flow across its heat exchanger to run safely. A flow switch confirms that flow is present. When air displaces water at the pump or sensor, flow drops below the safe threshold, and the controller throws ER03 and cuts the compressor to keep it from running dry and destroying itself. That's not a fault — it's a safety interlock doing its job. The real fix is upstream: purge the trapped air (the bleed valve on the filter housing is there for exactly this), restore full flow, and the error clears itself.

What we did

Flushed water through the intake, outtake, and filter housing on each affected unit to drive the air out, then re-primed the pumps. We also handled first-fill setup on two units and showed the on-site team how to use the bleed valve correctly when filling — so this doesn't come back.

A leak a brand-new part couldn't stop

The situation

A warranty customer had a steady leak coming from the heater union. The manufacturer had already shipped a replacement split union and gasket — and after installing it, the plunge still leaked. That's when we were sent out.

What we found

The leak wasn't the part — it was how the part was seated. The union faces weren't seating square, so the fresh gasket still weeped under pump pressure. Replacing the component a second time would have changed nothing.

The science

A union is a threaded coupling that lets you disconnect plumbing without cutting pipe. It seals by compressing a gasket between two machined faces. If those faces aren't square to each other, if the gasket gets pinched, or if it's over- or under-torqued, the seal weeps the moment the pump pressurizes the line. That's why a straight parts swap so often fails: the defect is in the seating and alignment, not the component. The fix is to re-seat the union correctly, set proper torque, and then pressure-test to prove it's dry — not just eyeball it.

What we did

Re-seated and re-plumbed the heater union with a fresh gasket, brought the faces square, set it to proper torque, then ran the system under full pump pressure and confirmed it stayed dry.
